Have you tried one of the "Step Drills?" There are several sizes, #1 -
#4, that drill nice holes in light metal. You can check them out at
ACS (http://www.aircraftspruce.com), look in the Tools:Drilling
Equipment area, it is the last item that shows up: Unibit Step Drill,
for details. I recently purchased a #4 from Home Depot and they work
pretty darn slick. I plan on going back up to buy #1 - #3 as soon as I
have the extra $$.
