Bob,
There is a variance in the doors on all the Europas we have worked on. In
the later XS models, it seems more evident that shims are needed under the
hinges. We use .125 aluminum spacers cut to the size of the hinge. In some
cases we have had to use 3/16 spacers. It is a bit difficult to set up with
spacers moving ,etc. A bit of 5 minute keeps everything in position until
the holes are drilled.

I'm in the process of mounting the port side door.
I have the hinges made up.
They were carefully located with a good straightedge.
And have been mounted on the door.
When I set the door onto the fuselage, the hinges hang down in such a
way as they will never be able to be fastened to the fuselage.
There seems to be about a 1/4" (6 - 7 mm) empty space in there.
On page 35-2 & 35-4 of the manual there is a drawing of the hinge
installation showing a plywood insert in the hinge mounting recess.
This plywood insert appears to fill the above mentioned empty space.
I have looked through the build manual and have done a search on
"plywood" through the new PDF version of the manual. I don't see
anything about bonding plywood in there. Have I missed something in
the build manual??
Should I have bonded some sort of plywood insert in the hinge recess
somewhere along the way?
What now??

Hi Bob,
Fear not ! The plywood is already inside the moulding, but... we were
having problems with the thickness of the door hinge tangs being too
thick, so the rebates in the fuselage for the hinges to sit in were
lowered.... perhaps too far ? All that is needed is a shim between the
fuselage rebate, and the hinge, so the top of the door tang sits level
with the fuselage top.
Use longer screws to attach the hinge.Once you have determined the
correct thickness of the shims [ use alloy] they can be Reduxed on.

OK... I think... More questions...
The top of the door fits reasonably even with the top of the fuselage
without any further adjustment. There is just about a .2725" (6.95 mm)
gap between the bottom of the rebate and the hinge. This was measured
by inserting mixing sticks till the hinge was positioned approximately
where it should be, then measured the thickness of the stick pile.
Do I understand that I should use alloy, as in aluminum alloy?, to fill
this ~7mm gap. I have some 1"x 1/8" (.129" or 3.3 mm actually)
2024T3/T4 aluminum bar. It would take two thicknesses of this to
approximately fill the gap.
Would it be OK to bond in two layers of this or should I obtain full
thickness (1/4") material?
It should. obviously, fill the hinge rebate fore-aft. How wide should
it be, port-starboard. Is hinge width (1") OK or should it fill the
rebate (~2")?
Should any BID be applied over, under or around this?
Any FLOX or Milled mixed with the Araldite or just straight Araldite?

Hi Bob,
The shim only needs to be the area of the hinge, ie full width x 1'',
it can be laminations of thinner material, the 2024 is fine [if a
little overkill].
Redux with enough flox in it to prevent flowing will be fine, a Bid
over the top, onto the original rebate will help keep the filler /
paint on.

The only options I have for shim material at this time are plywood or
this bit of 2024. Now that I think about it, I don't have enough of
the 2024 to do the job. 2x2" for each of 4 rebates is 16"+. I think I
only have 10" of this bar right now. So I will have to obtain another
length or another shim material in any case. Do you have any specific
recommendation for material? If left on my own, I'd probably end up
purchasing a bar of 2"x1/4" 2024 from ACS. If you know of a
better/cheaper subsititute, I'm open for suggestions.

Hi Bob,
Plywood with 3 Bids would do just as well, fill the entire rebate if
you are doing it that way. This will be similar to the original
construction.
